Lean-Stratified Combustion System with Miller Cycle for Downsized Boosted Application - Part I

Automotive manufacturers relentlessly explore engine technology combinations to achieve reduced fuel consumption under continued regulatory, societal and economic pressures. For example, technologies enabling advanced combustion modes, increased expansion to effective compression ratio, and reduced parasitics continue to be developed and integrated within conventional and hybrid propulsion strategies across the industry. A high-efficiency gasoline engine capable for use in conventional or hybrid electric vehicle platforms is highly desirable. This paper is the first to two papers describing the development of a combustion system combining lean-stratified combustion with Miller cycle for downsized boosted applications. The work was completed under a multi-year US DOE project. The goal was to define a light-duty engine package capable of achieving a 35% fuel economy improvement at US Tier 3 emission standards over a naturally aspirated stoichiometric baseline vehicle.

Large Scale Multi-Disciplinary Optimization and Long-Term Drive Cycle Simulation

Market demands for increased fuel economy and reduced emissions are placing higher aerodynamic and thermal analysis demands on vehicle designers and engineers. These analyses are usually carried out by different engineering groups in different parts of the design cycle. Design changes required to improve vehicle aerodynamics often come at the price of part thermal performance and vice versa. These design changes are frequently a fix for performance issues at a single performance point such as peak power, peak torque, or highway cruise. In this paper, the motivation for a holistic approach in the form of multi-disciplinary optimization (MDO) early in the design process is presented. Using a Response-surface Informed Transient Thermal Model (RITThM) a vehicle's thermal performance through a drive cycle is predicted and correlated to physical testing for validation.

Kriging-Assisted Structural Design for Crashworthiness Applications Using the Extended Hybrid Cellular Automaton (xHCA) Framework

The Hybrid Cellular Automaton (HCA) algorithm is a generative design approach used to synthesize conceptual designs of crashworthy vehicle structures with a target mass. Given the target mass, the HCA algorithm generates a structure with a specific acceleration-displacement profile. The extended HCA (xHCA) algorithm is a generalization of the HCA algorithm that allows to tailor the crash response of the vehicle structure. Given a target mass, the xHCA algorithm has the ability to generate structures with different acceleration-displacement profiles and target a desired crash response. In order to accomplish this task, the xHCA algorithm includes two main components: a set of meta-parameters (in addition target mass) and surrogate model technique that finds the optimal meta-parameter values. This work demonstrates the capabilities of the xHCA algorithm tailoring acceleration and intrusion through the use of one meta-parameter (design time) and the use of Kriging-assisted optimization.

Kinetic Model Development for Selective Catalytic Converter Integrated Particulate Filters

To meet the stringent NOx and particulate emissions requirements of Euro 6 and China 6 standard, Selective Catalyst Reduction (SCR) catalyst integrated with wall flow particulate filter (SCR-DPF) has been found to be an effective solution for the exhaust aftertreatment systems of diesel engines. NOx is reduced by ammonia generated from urea injection while the filter effectively traps and burns the particulate matter periodically in a process called regeneration. The engine control unit (ECU) effectively manages urea injection quantity, timing and soot burning frequency for the stable functioning of the SCR-DPF without impacting drivability. To control the NOx reduction and particulate regeneration process, the control unit uses lookup tables generated from extensive hardware testing to get the current soot load and NOx slip information of SCR-DPF as a function of main exhaust state variables.

Iterative Learning Algorithm Design for Variable Admittance Control Tuning of A Robotic Lift Assistant System

The human-robot interaction (HRI) is involved in a lift assistant system of manufacturing assembly line. The admittance model is applied to control the end effector motion by sensing intention from force of applied by a human operator. The variable admittance including virtual damping and virtual mass can improve the performance of the systems. But the tuning process of variable admittance is un-convenient and challenging part during the real test for designers, while the offline simulation is lack of learning process and interaction with human operator. In this paper, the Iterative learning algorithm is proposed to emulate the human learning process and facilitate the variable admittance control design. The relationship between manipulate force and object moving speed is demonstrated from simulation data. The effectiveness of the approach is verified by comparing the simulation results between two admittance control strategies.

Investigation of the Impact of Fuel Properties on Particulate Number Emission of a Modern Gasoline Direct Injection Engine

Gasoline Direct Injection (GDI) has become the preferred technology for spark-ignition engines resulting in greater specific power output and lower fuel consumption, and consequently reduction in CO2 emission. However, GDI engines face a substantial challenge in meeting new and future emission limits, especially the stringent particle number (PN) emissions recently introduced in Europe and China. Studies have shown that the fuel used by a vehicle has a significant impact on engine out emissions. In this study, nine fuels with varying chemical composition and physical properties were tested on a modern turbo-charged side-mounted GDI engine with design changes to reduce particulate emissions. The fuels tested included four fuels meeting US certification requirements; two fuels meeting European certification requirements; and one fuel meeting China 6 certification requirements being proposed at the time of this work.

Investigation of Fracture Behavior of Deep Drawn Automotive Part affected by Thinning with Shell Finite Elements

In the recent decades, tremendous effort has been made in automotive industry to reduce vehicle mass and development costs for the purpose of improving fuel economy and building safer vehicles that previous generations of vehicles cannot match. An accurate modeling approach of sheet metal fracture behavior under plastic deformation is one of the key parameters affecting optimal vehicle development process. FLD (Forming Limit Diagram) approach, which plays an important role in judging forming severity, has been widely used in forming industry, and localized necking is the dominant mechanism leading to fracture in sheet metal forming and crash events. FLD is limited only to deal with the onset of localized necking and could not predict shear fracture. Therefore, it is essential to develop accurate fracture criteria beyond FLD for vehicle development.

Initial Comparisons of Friction Stir Spot Welding and Self Piercing Riveting of Ultra-Thin Steel Sheet

Due to the limitations on resistance spot welding of ultra-thin steel sheet (thicknesses below 0.5 mm) in high-volume automotive manufacturing, a comparison of friction stir spot welding and self-piercing riveting was performed to determine which process may be more amenable to enabling assembly of ultra-thin steel sheet. Statistical comparisons between mechanical properties of lap-shear tensile and T-peel were made in sheet thickness below 0.5 mm and for dissimilar thickness combinations. An evaluation of energy to fracture, fracture mechanisms, and joint consistency is presented.

Influence of Ethanol and MTBE Proportion in China VIB Gasoline on Vehicle Particulate Emissions

With the implementation of the China VI gasoline standards, the use of ethanol is expanding and is intended to further reduce vehicle criteria gaseous and particulate emissions. However, due to the constraints of biomass ethanol production, petroleum derived Methyl tert-Butyl Ether (MTBE) is being used in addition to ethanol to improve fuel octane and maintain oxygen content. The impact of these mixed oxygenates on vehicle emissions are studied in this paper. The correlation of fuel characteristics to vehicle particulate emissions and their predictive indices has been investigated. The results from this study suggest some alternatives to existing fuel indices due to oxygenate contribution. Additionally, this paper studies, the emissions of three direct-injection turbocharged vehicle models focusing on particulate emissions from the Worldwide Harmonized Light Vehicles Test Cycle (WLTC). The test fuels were China VIb gasoline, blended with different ratios of ethanol and MTBE.

Improved Headlamp Fracture Modeling for Crash Sensing through Component Level Development

The main objective of crash sensing is to predict a vehicle collision early in the event and command vehicle’s occupant protection systems to take appropriate actions to reduce the severity of crash injury. Currently Computer Aided Engineering (CAE) models are being used to predict the sensing signals with sensors placed at front end structure of the vehicle. The front-end structure as well as other critical components packaged in the front end play important role in absorbing energy and provide sensing signals during impact, headlamp being one such critical components. The headlamp with its lens being the exterior surface, experience large magnitude of loads from barrier during full frontal, angled and offset impact. The impact with barrier usually results in scattered damage to the headlamp and its lens. In this paper, CAE model of headlamp has been improved to reflect similar deformation pattern as observed in physical tests.

Identification of Organic Acids in Used Engine Oil Residues by Pyrolysis-Comprehensive 2D Gas Chromatography-Time of Flight Mass Spectrometry

The amount of acidic material in used engine oil is considered an indicator of the remaining useful life of the oil. Total acid number, determined by titration, is the most widely accepted method for determining acidic content but the method is not capable of speciation of individual acids. In this work, high molecular weight residue was isolated from used engine oil by dialysis in heptane. This residue was then analyzed using pyrolysis-comprehensive two dimensional gas chromatography with time-of-flight mass spectrometry. Carboxylic acids from C2-C18 were identified in the samples with acetic acid found to be the most abundant. This identification provides new information that may be used to improve the current acid detection methodologies for used engine oils.

Hydraulically Damped Rubber Body Mounts with High Lateral Rate for Improved Vehicle Noise, Vibration and Ride Qualities

In today's competitive market, noise and vibration are among the most important parameters that impact the success of a vehicle. In body-on-frame construction vehicles, elastomeric body mounts play a major role in isolating the passenger compartment from road noise, harshness, shake, and other vibrations in the chassis as well as improving ride quality across a wide frequency range. This paper describes the work carried out to design a fluid filled mount with high lateral stiffness that can alter the perceived Noise, Vibration and Harshness (NVH) performance of current production body-on-frame trucks. It was found that the quietness and ride qualities can be significantly improved by positioning the glycol-filled mounts at the anti-node of the frame first vertical bending mode; under the C-pillar intersection with the frame. The performance of mounts in this area is known to be critical to ride quality.

Harmonizing and Rationalizing Lightweighting within Fuel Efficiency Regulations Across NA, EU and China

This study emphasizes the fact that there lies value and potential savings in harmonizing some of the inherent differences between the USA, EU, and China regulations with respect to the role of vehicle mass and lightweighting within Fuel Economy (FE) and Green House Gas (GHG) regulations. The definition and intricacies of FE and mass regulations for the three regions (USA, EU, and China) have been discussed and compared. In particular, the nuances of footprint-based, curb-mass-based, and stepped-mass-based regulations that lead to the differences have been discussed. Lightweighting is a customer benefit for fuel consumption, but in this work, we highlight cases where lightweighting, as a CO2 enabler, has incentives that do not align with rational customer values. A typical vehicle’s FE performance sensitivity to a change in mass on the standard regional certification drive cycles is simulated and compared across the three regions.

Ground Plane Interactions in Electromagnetic Compatibility Component Testing

The automotive industry has increased reliance on electronics technology and wireless communication systems and the demand for these systems is still increasing. With this demand there is a need to ensure these systems do not interfere with each other in a way which may cause system performance degradation or even failure. Electromagnetic compatibility (EMC) is a discipline that deals with interaction between electronic and wireless systems. During EMC testing the device under test (DUT) is isolated from the surrounding environment to facilitate measurement of the component’s electromagnetic characteristics. Geometric aspects of an EMC test setup may impact test results without the knowledge of the test engineer. In this paper, electromagnetic simulation and measurement results will show the impact of one of the least obvious but most often experienced issues in an EMC setup - grounding.

Global Market Gasoline Quality Review: Five Year Trends in Particulate Emission Indices

A gasoline’s chemical composition impacts a vehicle’s sooting tendency and therefore has been the subject of numerous emissions studies. From these studies, several mathematical correlation equations have been developed to predict a gasoline’s sooting tendency in modern spark-ignited internal combustion engine vehicles. This paper reviews the recently developed predictive tool methods and summarizes five years of global market fuel survey data to characterize gasoline sooting tendency trends around the world. Additionally, the paper will evaluate and suggest changes to the predictive methods to improve emissions correlations.

General Motors’ New Reduced Scale Wind Tunnel Center

The General Motors Reduced Scale Wind Tunnel Facility, which came into operation in the fall of 2015, is a new state-of-the-art scale model aerodynamic test facility that expands GM’s test capabilities. The new facility also increases GM’s aerodynamic testing through-put and provides the resources needed to achieve the growing demand for higher fuel economy requirements for next generation of vehicles. The wind tunnel was designed for a nominal model scale of 40%. The nozzle and test section were sized to keep wind tunnel interference effects to a minimum. Flow quality and other wind tunnel performance parameters are on par with or better than the latest industry standards. A 5-belt system with a long center belt and boundary layer suction and blowing system are used to model underbody flow conditions. An overhead probe traverse system is installed in the test section along with a model positioning robot used to move the model in an out of the test section.

Gasoline Simulated Distillation Profiles of U.S. Market Gasoline and Impacts on Vehicle Particulate Emissions

A gasoline’s distillation profile is directly related to its hydrocarbon composition and the volatility (boiling points) of those hydrocarbons. Generally, the volatility profiles of U.S. market fuels are characterized using a very simple, low theoretical plate distillation separation, detailed in the ASTM D86 test method. Because of the physical chemistry properties of some compounds in gasoline, this simple still or retort distillation has some limitations: separating azeotropes, isomers, and heavier hydrocarbons. Chemists generally rely on chromatographic separations when more detailed and precise results are needed. High-boiling aromatic compounds are the primary source of particulate emissions from spark ignited (SI), internal combustion engines (ICE), hence a detailed understanding and high-resolution separation of these heavy compounds is needed.

Fuel Effects on the Propensity to Establish Propagating Flames at SPI-Relevant Engine Conditions

In order to further understand the sequence of events leading to stochastic preignition in a spark-ignition engine, a methodology previously developed by the authors was used to evaluate the propensity of a wide range of fuels to establishing propagating flames under conditions representative of those at which stochastic preignition (SPI) occurs. The fuel matrix included single component hydrocarbons, binary mixtures, and real fuel blends. The propensity of each fuel to establish a flame was correlated to multiple fuel properties and shown to exhibit consistent blending behaviors. No single parameter strongly predicted a fuel’s propensity to establish a flame, while multiple reactivity-based parameters exhibited moderate correlation. A two-stage model of the flame establishment process was developed to interpret and explain these results.

Experimental and Numerical Study of Flame Kernel Formation Processes of Propane-Air Mixture in a Pressurized Combustion Vessel

Fuel lean combustion and exhaust gas dilution are known to increase the thermal efficiency and reduce NOx emissions. In this study, experiments are performed to understand the effect of equivalence ratio on flame kernel formation and flame propagation around the spark plug for different low turbulent velocities. A series of experiments are carried out for propane-air mixtures to simulate engine-like conditions. For these experiments, equivalence ratios of 0.7 and 0.9 are tested with 20 percent mass-based exhaust gas recirculation (EGR). Turbulence is generated by a shrouded fan design in the vicinity of J-spark plug. A closed loop feedback control system is used for the fan to generate a consistent flow field. The flow profile is characterized by using Particle Image Velocimetry (PIV) technique. High-speed Schlieren visualization is used for the spark formation and flame propagation.

Evaluation of the Effect of Low-Carbon Fuel Blends’ Properties in a Light-Duty CI Engine

De-fossilization is an increasingly important trend in the energy sector. In the transport sector the de-fossilization efforts have been centered in promoting the electrification of vehicles, nonetheless other pathways, like the use of carbon neutral or carbon-offsetting fuels under current vehicle fleets, are also worth considering. Low-carbon fuels (LCF) can be synthetized from sources that can take advantage of the carbon already present in the atmosphere (either by technologies like direct carbon capture or biological processes like photosynthesis in biofuels) and use energy from renewable sources for the necessary industrial processes. Although, LCFs can be compared to fossil fuels as energy sources for internal combustion engines, their composition is not the same and their properties can modify the engine combustion and emissions.
